I read this paragraph and had a heart attack with your suggestions. Ah, heart attack averted. Now we're talking, Dante is by far the best solution so far. 4x Behringer ADA8200 converters
1x 4U rack (to live in the corner behind the desk out of sight)
= 32 analog I/O + 2 MIDI I/O for €1200
I'd actually go so far as to say that's a bargain.

That is a pretty economical and powerful solution 
I've wondered about a similar setup for myself. Would be tempted to go for at least one higher-end converter and then expand with 8200 units for more channels. But in general home studio people seem pretty happy with the 8200 so maybe that's unnecessary.
Bear in mind that none of that stuff comes with a headphone amp, so you may need to add a little monitoring solution if you don't have one.

I do already have a headphone amp so covered there.

Having picked up a Behringer ADA8200 a couple of months ago I think it's great value and the line level inputs are fine, only heard people knocking it on its outputs something I (and obviously you) don't care about. What I'd mention if you didn't know is that the inputs are at the front of the unit so if you're going to rack four of them just make sure you take that into consideration when you're planning where it'll go.

EDIT: Are you sure? I assume the wordclock is to keep them all in sync however the RME has 4 ins and outs so surely that does it at source

Yep, I noticed that. FWIW, try it without first, with the RayDAT as master clock over ADAT. Ive not had any problem with my 8200 or my EMU syncing over ADAT from my MAudio 2626. Unless 96k, then two ADAT are needed for 8 channels. Not sure if ADA8200 support that even.

The ADA8200 only supports 44.1kHz or 48kHz selectable via a switch on the back of the unit.
I've just realised this discussion about RayDAT etc is potentially very useful as I've only got four free inputs now and have my eye on more hardware.
